Hi BG have capped off a potterton power max HE 115 due to leak from flue collector behind heat ex changer. Has any one come across this before. Was there yesterday, the custard instead of capping the meter had cut the pipe and capped off within the boiler cover. Read the report and it says leak behind the HEX. It seems one has to take every blooming bit out to get to the condensate. Any help or advise on how to go about would be much appreciated and if any one knows what part no. etc would be nice. below is the link for boiler manual. I have never done or come across this before and hence don't exactly know how to go about my other option was to get in touch with the manufacturer. Rizme,
I am aware of this problem with the early Powermax HE but have yet to encounter one 'in the wild'. They told us about it on the Powermax training course at Baxi. The trainer told us it was due to flue collector castings being made from very thin aluminium and rotting through, and that as it is actually a RIDDOR fault, Baxi-Potterton will usually fix it for free when one is brought to their attention. Somehow I have my doubts about this though, cynic that I am. The flue collector was redesigned with much thicker aluminium to stop the problem apparently.
And yes, it is a pig of a fix as it requires a full dismantle of the boiler and removal of the heat exchanger to get at the flue collector, as you have established.
I suggest trying Baxi tech, and see if a free fix is still in the frame. If not, then suggesting your customer books Baxi to carry out a repair under their 'fixed price repair' offer, where they promise to fix any fault for a fixed fee of about £350 IIRC.

Thanks for your reply. I did speak to potterton today and they took the serial number and from that they have established that these are from the batch where an upgrade is required. They will be sending an engineer to fix this free of cost.

Stumbled across your post and hope you might be able to help. Had someone out to service my boiler today (Potterton Powermax HE) and was told I have a leaky flue collector. I wasn't left with a gas safety certtificate, just an invoice which was marked "immediately dangerous". My CO alarm does not indicate there are dangerous levels of CO. The guy seems to have cut the gas supply. I have a young baby and now no hot water or heating. I phoned Potterton but they said as it is the flue collector it has nothing to do with them, but you seem to suggest they have made other repairs free of charge. How can I establish if my boiler could be one of the ones affected. Do either of you have any contacts to suggest? I'm at a loss as to what to do next as I've been left high and dry by this guy!

sorry to hear you have been a victim as well of this crappy boiler. I had called potterton directly cause wanted to find out what was going on.
On my first call the staff on the phone said, they are aware of this problem of leak from the collector unit behind the flue and they are fixing this for free. On my second call when I actually wanted to fix an appointment with there engineers to come and get this done, I got the details of the boilers that were capped off by British Gas. There is a serial no. in the front and when I mentioned the serial no. Potterton staff he said this one is less than 8 yrs old and hence it doesn't come under free repair you will have to pay for it , I can't remember on top of me head what cost exactly it was. I think you have 2 options either you pay in one go or pay monthly. Pay monthly was coming up to £30/- or so.
So yes give them a call with serial no. and they should help you out.
